Custom Apparel Packaging: Protection, Compliance and the Freight Cost Nobody Models

Custom apparel packaging ranges from polybags to retail-ready boxes. Learn what each format costs, what it protects, and which packaging decisions actually improve sell-through.

Custom Apparel Packaging: Protection, Compliance and the Freight Cost Nobody Models

Apparel packaging does three jobs and is usually judged on only one of them. Protection keeps the garment undamaged in transit, compliance carries the information a market requires, and presentation affects how the product is perceived. The fourth factor, freight, is invisible in a mock-up and highly visible on an invoice, because bulky packaging costs money on every shipment.

What are the three functions of apparel packaging?

Protection, compliance and presentation.

Each function imposes different requirements, and a format that satisfies one may compromise another.

FunctionWhat it requiresWhat it costs
ProtectionBarrier against dust, moisture and handlingMaterial and packing labour
ComplianceOrigin, content and warning text where requiredPrint setup and label verification
PresentationRetail-ready appearance and unboxingPrint, die and assembly
FreightCarton dimensions and weightFreight cost per unit

The freight row is the one buyers leave out of the decision, and on light, bulky products such as apparel it can outweigh the difference between two packaging formats. A box that looks efficient in a photograph can create dead space in a carton, raising the volume and therefore the shipping cost across the whole order.

Which format suits which channel?

It depends on the channel.

The channel determines what the packaging has to survive and what the customer sees when the parcel is opened.

A marketplace or fulfilment centre rewards packaging that survives handling and keeps the garment clean, with a barcode or label area that can be scanned. A retail shelf rewards presentation and a hangtag carrying size and price information. A direct shipment rewards an insert that explains care and returns. Those are different requirements, and a single format rarely serves all three well. Ask the factory what formats it produces and what each requires in print and assembly, then decide whether the range needs one format or a split between retail-ready and bulk.

There is also a handling question inside the warehouse. A format that stacks well and can be picked quickly reduces labour at the fulfilment stage, while one that is awkward to store costs time on every order. For a brand shipping its own orders, that labour is part of the packaging cost just as much as the material is, and it is worth comparing two formats on that basis before choosing.

How does packaging affect freight cost?

Through carton dimensions, weight and fill.

Freight is charged on volume or weight, so a carton that leaves dead space raises the cost of every garment in it.

That makes the carton specification a commercial decision rather than a warehouse detail. Ask for the carton dimensions and weight alongside the packaging format, then calculate how many units fit a pallet and what the freight costs per garment. Where a packaging upgrade adds a few centimetres to each pack, the freight consequence can exceed the material cost. For a range sold through several channels, packing part of the order retail-ready and the balance in bulk reduces both the freight volume and the handling required on arrival.

The calculation is straightforward once the figures exist. Divide the carton volume by the number of garments it holds to obtain the volume per unit, then compare that figure between two packaging options. A difference of a few hundred cubic centimetres per garment multiplied across a container is the point at which a packaging decision becomes a freight decision, and it is worth making the comparison on paper before a supplier does it for you.

What packaging does a retailer or marketplace require?

Identification, protection and the correct text.

Requirements vary, but most include a label area for identification, adequate protection against handling, and any content or origin information the market demands.

The practical approach is to confirm the requirement with the channel before designing the packaging, because retrofitting a barcode area or a warning line onto a printed format is expensive. Ask the factory whether it has produced packaging for the channel you are selling into and what those formats included. Where a brand sells through several channels with different requirements, a neutral format with a printed label applied per channel is often more practical than several bespoke formats, and it lowers the minimum.

It is also worth checking whether the channel requires the pack to be transparent or opaque, sealed or resealable, and whether the garment must be folded in a particular way for shelf or warehouse display. None of these is difficult to accommodate at the design stage and all of them are awkward afterwards, because they change the pack itself rather than the label printed on it.

When is bespoke packaging worth the cost?

When positioning depends on it.

A bespoke box, sleeve or printed mailer creates a definite first impression, and it carries its own tooling, minimum and assembly cost.

The judgement is whether the customer notices the difference and whether the order size can absorb the minimum. On a premium product with a modest range, a bespoke format used across every style is usually more efficient than a different format per style, because the print run is shared. On a basic sold through marketplaces, a standard format with a printed label delivers most of the benefit at a fraction of the cost. Ask what the minimum is per format and how it compares with the quantity you intend to order, then decide whether the format should be bespoke or standard for the first season.

A useful compromise for a first range is a standard format with one bespoke element, such as a printed band or a custom label on a plain mailer. That combination carries the brand at a low minimum, and it can be upgraded once the product’s volumes justify a fully bespoke pack.

How should packaging be specified?

Five items, one of which is labour.

The assembly requirement is the one buyers underestimate, because a format that must be hand-assembled carries a cost that never appears in the garment quotation.

  • The format, dimensions and material, with the carton specification.
  • The print method and the colours, matched to the brand standard.
  • The content to be printed, confirmed per selling market.
  • The assembly requirement and who performs it.
  • The minimum per format and the delivery date against the production schedule.

Ask explicitly who assembles the packaging and where, because doing it in the factory is usually cheaper than doing it in a warehouse. Where the brand supplies the packaging, the purchase order should state the arrival date and who inspects it, as a missing carton of bags can delay a shipment as effectively as a missing label.

How does packaging interact with the label programme?

They share the same content and the same deadline.

Whatever is printed on the packaging has to agree with the garment label, particularly where composition or origin is stated.

That consistency matters more than it appears, because a marketplace review compares the product page, the packaging and the label. Where the three disagree, the discrepancy is easy to find and difficult to explain. Ask for the packaging content and the label content to be confirmed in the same document, and check both against the fabric actually used. Keeping one version of the text across all three surfaces removes the possibility of a mismatch.

The same applies to the product page, which is the surface most often edited and the least often reviewed against the garment. A packaging spec that lists the fibre composition while the product page states a different blend is a contradiction a customer can see in a single photograph, and it is worth adding the content check to the pre-launch list rather than leaving it to chance.

How should a packaging supplier be chosen?

By minimum, delivery reliability and print quality.

Packaging is a short-lead item that sits at the end of the production schedule, so reliability matters more than a marginal price difference.

Ask for a physical proof rather than a digital file, because print quality, colour and material behave differently from a screen preview. Then confirm the minimum per format, the lead time and how a repeat order is handled. Where the packaging is bought through the garment factory, ask which supplier it uses and whether the same one will be used on the reorder, since a change of supplier between orders is a common cause of a colour or finish difference that customers notice immediately.

When should packaging be decided?

At the specification stage, alongside the label.

Packaging affects the carton, the freight and the packing labour, so a decision made late changes three costs that were already quoted.

The practical sequence is to decide the format with the garment specification, confirm the content with the label, and set the delivery date against the production schedule. That order keeps the packaging from becoming the item that delays a shipment, which is what happens when it is treated as a finishing detail rather than as part of the product. Ask the factory to include the packaging in the production timeline rather than quoting it separately, so the dates are visible in one place.

FAQ

Where can I find custom packaging for my apparel brand?

From a packaging manufacturer or through your garment factory. Ask for a physical proof, confirm the minimum per format, and check the carton dimensions and weight, because those determine the freight cost per garment as much as the packaging material does.

How much does custom packaging cost?

Cost has three parts: the material and print, the tooling or setup, and the assembly labour. A pack that must be hand-assembled carries a cost that does not appear in the garment quotation. Ask for all three to be itemised before deciding on a format.

What packaging is required for apparel retail?

Requirements vary by channel, but most include an identification area, adequate protection and the content or origin text the market requires. Confirm the requirement with the retailer or marketplace before designing the format, because adding a barcode area or a warning line to a printed pack is expensive retroactively.

Is custom packaging worth it for a small brand?

If the order size meets the minimum and the product’s positioning depends on presentation, yes. Where the volume is small, a standard format with a printed label delivers most of the benefit at a lower cost and without a bespoke minimum.

Next step for your team: tell the Finetex Global team which channels you sell through and what the product’s positioning is, and ask which packaging formats suit, what the minimum is and how the carton affects freight.
